Behind the Breakdown: How We Restored a Carton Erector Back to Full Health

When a production line goes down, every minute counts. At MechElecPro Solutions, we specialise in fast, technical, and safe responses to breakdowns — and a recent callout to a customer in Loughborough is a perfect example of how we work from start to finish.

This job involved a carton erector that had suddenly stopped operating correctly, causing disruption to the packaging line. What looked like a simple mechanical issue turned out to be a combination of structural failure and pneumatic wear — the kind of fault that only reveals itself with a thorough engineering investigation.


From the First Call to Arrival on Site

As soon as the client contacted us, we followed our standard process:

1. Initial Call & Job Assessment

We gather as much detail as possible about the symptoms, the equipment involved, and any safety considerations. This helps us prepare the right tools, parts, and documentation before arriving.

2. RAMS & Risk Assessment Sent Ahead of the Job

Before any engineer sets foot on site, we issue:

  • A full Risk Assessment

  • A tailored Method Statement

  • Any additional safety documentation required by the client

This ensures the site team knows exactly how we will work, what hazards we’ve identified, and how we’ll control them. It also speeds up the induction process on arrival.

















3. On‑Site Investigation

Once on site, we carry out a structured diagnostic process — isolating electrical and pneumatic supplies, removing guards, and inspecting the mechanical assemblies.

What We Found: A Technical Breakdown

The root cause of the failure was centred around the lateral shovel assembly, a key component responsible for guiding boxes into position during the erecting process.

1. Snapped Mounting Bolts

The mounting point for the lateral shovels had worked loose over time. Two bolts had completely snapped, leaving the assembly unstable and misaligned. The broken bolts were lodged deep in the mounting block and required careful extraction to avoid damaging the threads.

2. Severely Worn Pneumatic Cylinders

Both cylinders driving the lateral movement were in extremely poor condition:

  • Excessive internal wear

  • Air leakage

  • Scored piston rods

  • Failed end‑cushioning

  • Inconsistent stroke speed

This caused the shovels to slam into the boxes too aggressively, risking product damage and further mechanical failure.

The Repair: Precision Engineering

Bolt Extraction & Mount Repair

We removed the shovel assembly, extracted the snapped bolts, cleaned the mounting threads, and installed new high‑grade fixings torqued to specification.

Cylinder Replacement

Both pneumatic cylinders were replaced with new units matched to the original stroke and mounting configuration. All fittings were checked, sealed, and aligned.

Setup & Calibration

Once reassembled, we:

  • Adjusted the cylinder speed controls

  • Set the cushioning to eliminate banging

  • Ensured the shovels entered the box path smoothly

  • Verified alignment across the full stroke

This prevented the shovels from striking boxes too hard or moving too quickly — a common cause of packaging damage.

Testing & Handover

We ran the machine through multiple dry cycles, followed by live production testing. With the new cylinders installed and the mounting point restored, the carton erector operated smoothly, quietly, and consistently.

The machine was handed back to the client in full working order.
